The mouthpiece accounts for roughly 3% of a vape device's BOM cost and roughly 70% of the user's physical interaction with the product. That ratio should terrify every product manager who has not thought about mouthpiece design in the last six months.

Here is something most RFP documents miss entirely: the mouthpiece is not just a comfort component. It is a flavor delivery system. The diameter of the exit bore, the length of the vapor path, and the internal surface finish all affect how the aerosol stream hits the tongue and palate. A 3.5mm bore delivers a concentrated, warmer stream that saturates a smaller area of taste receptors. A 5.5mm bore diffuses the stream across a wider surface, cooling it faster but reducing intensity. The difference is not subtle. It is the difference between "this flavor is amazing" and "I can barely taste it."

Material choice matters as much as geometry. PCTG is the industry standard — chemically resistant, BPA-free, heat-tolerant to roughly 100 degrees Celsius. But not all PCTG is equal. The difference between a polished mold surface and a standard one is about $0.02 per unit. The polished surface produces a smoother lip feel that users associate with premium products. The standard surface produces micro-imperfections that collect residue and degrade the tactile experience over time.

Flavor delivery through the mouthpiece is affected by vapor path length. Every millimeter of travel cools the vapor but also increases condensation. A 12mm path gives you a warm, intense draw. A 25mm path gives you a cooler, smoother draw. But the longer path also deposits more condensate inside the mouthpiece, which means more cleaning, more complaints, and more returns claiming "the device tastes off."

The mouthpiece is the cheapest part of your device to redesign and the most expensive part to get wrong. Spend the extra $0.02. Your customers will notice.
