Most vape brands pick a battery capacity first and design the device around it. That is precisely backwards.

Here is something most shops will not tell you: your battery choice is not a component decision. It is a product-line decision. Change the battery format, and you change your maximum output curve, your minimum device dimensions, your charge time, your shelf-life degradation profile, and your per-unit BOM cost. All of those cascade into every SKU downstream.

A 500mAh cylindrical cell and a 500mAh pouch cell are not the same thing. The cylindrical delivers more consistent voltage under load but forces a thicker chassis. The pouch saves 2-3mm of depth but adds 15-20% to your per-unit battery cost and degrades faster in hot storage conditions. Pick the wrong one for your distribution channel, and returns spike 6-8 months in.

Output behavior matters more than capacity. A cell that holds 3.7V stable through 80% of its discharge cycle produces a vape experience that feels the same from first puff to last. A cheaper cell that droops to 3.3V after 40% discharge gives you a device that tastes great for two days and mediocre for the next five. Your customer does not know why. They just know the second half of the device was disappointing.

The format decision locks in your product architecture for 18-24 months. Switching battery suppliers mid-cycle is a six-month requalification process. You cannot do it reactively. You need to pick a format knowing it will serve every variant in your pipeline — the 2ml, the 10ml, and the one your marketing team will ask for in Q3 that does not exist yet.
